Repairing a plastic zipper is possible when the problem involves the slider, top stops, or teeth at the very top end. If a tooth is broken or missing in the middle of the chain, or the separating zipper’s mechanism (pin and box) is damaged, the permanent solution is to replace the entire zipper. Plastic moulded zippers have specific damages different from coil or metal zippers.
Plastic zipper repair: common damages
| Damage | How it appears | Repairable? |
|---|---|---|
| Worn slider | Zipper opens behind the slider | Yes – replace the slider |
| Broken pull tab | Slider has nothing to grip | Yes – new pull tab or slider |
| Missing top stop | Slider comes off the chain | Yes – new top stop |
| Broken tooth at top end | Zipper does not close fully | Often yes – shorten zipper from the top |
| Broken tooth in the middle | Zipper opens at one spot | No – replace the zipper |
| Broken pin or box on separating zipper | Separating zipper won’t fasten | Rarely permanent – usually replace |
| Distorted teeth | Slider jams | Sometimes |
Why plastic zipper teeth break
Each tooth is individually moulded and attached to the reinforced edge of the tape. This makes the chain strong under normal use, but individual teeth can break due to:
- strong impact or pressure (car door, seat belt, ski lift);
- pulling the slider forcefully when fabric is caught;
- ironing directly on the teeth – plastic softens then breaks;
- wear at the bottom edge from frequent sitting with an open jacket;
- using too small a zipper size for the load.
Replacing the slider
The most common and easiest repair. If the zipper opens behind the slider but the teeth are intact, the slider is worn out.
- Identify the size – usually stamped on the back of the slider (5, 8, 10).
- Choose a slider for a plastic moulded zipper of the same size. A coil or metal zipper slider will not fit.
- Remove the top stops on one side with pliers or cutters.
- Remove the old slider and insert the new one from the top, ensuring both tapes align at the same height.
- Attach a new top stop or create a strong stopper above the last tooth.
Pressing a plastic slider with pliers is not recommended – it may crack. For metal zinc alloy sliders, slight pressing sometimes helps temporarily.
Broken tooth at the top end
If a tooth near the top end is missing, the zipper can be shortened from the top: remove teeth above the damage, add new top stops, and tuck or trim the excess tape inside the collar. The garment loses 1–2 cm of zipper length, which is usually acceptable for jackets.
Broken tooth in the middle
There is practically no repair here. Some repair kits offer gluing or “new tooth” clips, but these are not durable – the slider passes over this spot hundreds of times. The correct solution is a new zipper with the same size, length, and tape width.
Damaged box or pin on separating zipper
The bottom mechanism is the most stressed part of a separating zipper. If the pin is bent, it can sometimes be carefully straightened. If broken or the box is cracked, the zipper must be replaced. Spare boxes exist for some models, but fitting them requires special tools and rarely restores original function.
Jamming and difficult movement
- Clean the chain from sand, salt, and moss with a brush and lukewarm water.
- Lubricate with dry lubricants: paraffin, wax, or graphite.
- Check for distorted teeth – these can sometimes be carefully straightened with pliers.
- Ensure the lining or wind flap does not enter the slider.
Workshop or factory repair
For end users, plastic zipper repairs usually happen in repair ateliers, where slider replacement takes minutes, and replacing the entire zipper on a jacket requires unpicking the flap and lining. For manufacturers and brands, the question is how to keep spare parts for warranty repairs. It is good practice to reserve spare sliders and several zippers of each length and colour with every production batch. This way, warranty repairs use the same zipper and the garment looks like new. When ordering, specify this extra quantity to ensure the batch and colour match.
Replacing the entire plastic zipper
When replacing, note the size, type (separating, two-way, non-separating), length from the top of the slider to the bottom of the box, tape width, tape and tooth colour, and pull tab type. If the new zipper has the same tape width, the seam will fit the old holes and be invisible from outside. You can find plastic moulded zippers in various sizes and colours in the plastic moulded zippers category, and a full overview in zippers.
How manufacturers can reduce repairs
Repairs and returns on zippers can be reduced at the design stage:
- choose a sufficiently large size – especially for two-way zippers on long jackets;
- use zippers with reinforced bottom stops;
- provide a slider garage and a flap that does not enter the chain;
- indicate on the label not to iron over the zipper;
- test samples under real conditions before production.
